Thinking on sliding the 4.0 in place of the 258 and keeping it carb'd for now (once I get it).

Would the mechanical Carter I have now work, or should I plan on upgrading that if that's the route I take?

4.0 in honeybadger almost finished. just enough to fire the motor up to make sure that motor was going to run. (bought it with no known info what so ever.)

I believe prafeston is running a carter bbd on his sx/4.

the intake ports on the 4.0 are raised about 1/2" over the 258. it was a big improvement on the flow into the combustion chamber. so everything from the head up that has to deal with the intake manifold is about 1/2" higher.

So for carbd 4.oL :

4.2 intake
4.0 exhaust
Electric low p.s.i fuel pump
4.2 oil pan
4.2 water pump? Or electric fan?
Grind rib of of block
Grind power steering bracket to fit
Modify exhaust to fit
Mounting boss for front axle

Missing anything? Anything I should look at replacing along the way? I want to future proof in case I want to go fuel injected later.

you only need 4.2 water pump if you stay with 4.2 v-belt system as I did. 4.0 serp belt turns water pump in reverse direction. fan still mounts to water pump as in the 4.2 if you use the 4.2 water pump. if you use 4.0 water pump, mount 4.0 reverse direction fan on water pump.

no need to modify axle mount if you grind the upper rib on the block.

on the p.s. pump, just grind a notch in the pump bracket to let the bolt move up higher. I need to finish it some day. going to weld on another piece of metal to the top of the bracket, and make the hole just right. (so its not just 1/2 way held on)

on the intake, you need to take a dremel (or some sort of die grinder) and carve a slot on the bottom of the factory alignment dowel holes. (use the 4.0 gasket to mark where you got to trim the 4.2 carb intake)

use your stock 4.2 ignition system. (distributor and all)

use your stock flex plate if staying carbed.

I probably forgotten more. rafe made a really good list of whats needed I helped him make when he put the 4.0 into his PENNY sx4.

Depending on the type of header used, the axle mount may need to be entirely redesigned. The rib needs to be ground down anyway.

Here's how I did mine (on the 4.2 block, but I since swapped a 4.0):

Not pretty, but it's solid as hell. I bolted a flat piece of 12 gauge steel to the bracket, then welded it up and boxed in the bottom. I left the rear side open so a wrench could get in there, and once it was all welded I was able to cut out the center to make way for the exhaust. The other piece was added for extra rigidity.

Everything else you listed sounds good Nightpath. Depending on the type of air cleaner used, it might hit the hood using the Carter. I have an Edelbrock 10" air cleaner that requires a 2bbl adapter, and it still hits after removing the stock carb spacer and having a misaligned hood.

My 4.0 has been running well with the Carter for just about 3 months. Slightly more powerful, but for some reason I'm getting worse gas mileage.

i believe in the KISS method. find the header/manifold like i did, and keep shit simple. besides, my 258 took an immediate dump, and i needed honeybadger back on the road ASAP!!! so this was the KISS way to do it. i also believe in keeping shit easy to get parts for and repair later. if i was to go on a cross country trip, and lose my motor, its easy as hell to replace the motor with any other 4.0. no special shit or instructions.
